John, I haven't done this before so I am just talkin' out of my... er, "thinking out loud" here. Short of replacing the wood with wood (which is probably the best way to go), how about taking up the slack with some reliable wood filler (such as Durham Rock Hard Putty or the like) in conjunction with one of Bill Spurlock's mortice sizing cauls? Just my two cents worth (and that's about all my Friday afternoon musings are worth these days!).
