Wim & all, The "flap" is necessary! Actually, the "bend" is what is necessary. The "bend" is the actual bearing point and is far more efficient if it's done properly. To add the mortise, on the bottom of the key, it is a very simple thing to set up a router table/fence and just run the keys. It should not take more than 1/2 hour to set up the table and run them. then you have a good set of keys that are far better than original. One does not have to make it their live's work.
